No single packaging line is a budget item. A case of stretch film is $40. A bundle of boxes is $80. Everyone wraps with 80 gauge cast because that is what the distributor delivered. Lighter loads can run on 60 gauge cast or pre-stretched at 25-35% less film usage per pallet. Most buyers never benchmark.
Most shippers use 8-12 box sizes when 6 would cover the actual volume mix. The leftover sizes carry slow-turn inventory and tooling that does not get amortized. We see this on every audit we do for new e-commerce customers.
Acrylic tape is cheaper per roll than hot-melt but seals less reliably on dust-coated corrugated. Buyers default to whichever the distributor stocks. Cost of failed seals (replacement, claims) usually exceeds the tape line cost by 3-5x.
